Operations for 2024 at MxV Rail’s Facility for Accelerated Service Testing (FAST®) FAST loop resulted in 31 weld breaks. Laboratory analysis showed a lack of post-weld grinding to remove stress risers was a major reason for electric flash butt (EFB) weld failures while thermite failures were mostly due to the formation of voids and the shrinkage porosity caused by lack of enough heat during the thermite process. The first 2024 weld failure was observed at approximately 51 million gross tons (MGT) of heavy axle load (HAL) traffic accumulation. As operations continued, more weld breaks occurred, and some of these breaks were analyzed in MxV Rail’s metallurgy laboratory to understand the root causes.
